<h3 class="wp-block-heading"><strong>The Challenge</strong></h3>



<p class="wp-block-paragraph">A <strong>Johannesburg-based machinery OEM</strong> approached Motion Tronic with a <strong>Baumüller servo motor and BMaxx drive requiring urgent attention</strong>. The motor was due for servicing and was experiencing an encoder-related problem.</p>



<p class="wp-block-paragraph">With downtime a key concern, the job was treated as a <strong>priority repair</strong>, with the objective of diagnosing, repairing, testing and returning the equipment as quickly as possible.</p>



<p class="wp-block-paragraph">Initial cold testing of the BMaxx drive found no faults, allowing Motion Tronic’s technicians to focus their investigation on the servo motor.</p>



<h3 class="wp-block-heading"><strong>Finding the Root Cause</strong></h3>



<p class="wp-block-paragraph">During run testing, the motor produced a <strong>group notch error</strong>.</p>



<p class="wp-block-paragraph">Inspection of the resolver assembly revealed that the <strong>connecting pin key for the resolver core had come loose and moved out of position</strong>. This allowed the resolver core to shift away from its correct position on the stator.</p>



<p class="wp-block-paragraph">After repositioning the resolver core, the motor was run again. This revealed a second mechanical problem: <strong>significant vibration and bearing noise</strong>.</p>



<p class="wp-block-paragraph">The motor was fully stripped for inspection, where our technicians found that both the <strong>drive-end (DE) and non-drive-end (NDE) bearings were worn</strong>. The DE bearing had also been spinning inside its housing, resulting in wear to the end shield.</p>



<h3 class="wp-block-heading"><strong>The Repair</strong></h3>



<p class="wp-block-paragraph">To restore the servo motor correctly, rather than addressing only the initial resolver fault, Motion Tronic:</p>

<p class="wp-block-paragraph">When a servo motor arrives without a clearly identified fault, a structured diagnostic process is essential. Replacing components based on assumptions can quickly increase repair costs without addressing the underlying problem.</p>



<p class="wp-block-paragraph">An <strong>Allen-Bradley MPL-B1530U-VJ72AA servo motor</strong> was sent to Motion Tronic by a <strong>Fast-Moving Consumer Goods (FMCG) company in Pinetown, KwaZulu-Natal</strong>. The customer had identified that the motor was faulty but could not determine the cause. The motor subsequently failed Motion Tronic’s initial in-house testing, prompting a more detailed investigation.</p>



<h3 class="wp-block-heading"><strong>Finding the Source of the Problem</strong></h3>



<p class="wp-block-paragraph">Further investigation indicated that the <strong>winding analyzer test</strong> results had all passed, indicating no issues with the motor windings.</p>



<p class="wp-block-paragraph">Brake functionality was checked, these tests also provided no indication of a brake fault with the motor.</p>



<h3 class="wp-block-heading"><strong>Encoder Diagnosis and Repair</strong></h3>



<p class="wp-block-paragraph">Attention then turned to the encoder system. <strong>Reprogramming the existing encoder temporarily cleared the analogue offset error.</strong> However the error returned intermittently. The encoder was subsequently monitored and tested as part of the diagnostic process.</p>



<p class="wp-block-paragraph">As part of the final repair, the motor was serviced and a <strong>new encoder was installed</strong>. The required memory file was loaded, the new encoder was programmed, and further testing confirmed correct operation.</p>



<p class="wp-block-paragraph">The complete servo motor was then run again and operated smoothly before being sent for final painting.</p>

<h3 class="wp-block-heading"><strong>The Challenge</strong></h3>



<p class="wp-block-paragraph">A customer in the injection moulding and packaging industry sent a <strong><a href="https://motiontronic.co.za/baumuller-south-africa/" data-type="page" data-id="29664">Baumüller BM5566 drive</a></strong> to Motion Tronic after reporting that the unit was overheating.</p>



<p class="wp-block-paragraph">Overheating in an industrial drive can raise concerns about reliability and the risk of unexpected production downtime. However, replacing a drive or internal components without first confirming the cause can result in unnecessary costs.</p>



<p class="wp-block-paragraph">The Motion Tronic team therefore focused on establishing whether the <strong>reported overheating fault could be reproduced under workshop test conditions</strong> and whether the drive showed evidence of an internal fault.</p>



<h3 class="wp-block-heading"><strong>Our Diagnostic Approach</strong></h3>



<p class="wp-block-paragraph">The drive was stripped and subjected to a detailed visual inspection before undergoing a series of electrical and functional tests.</p>



<p class="wp-block-paragraph">Our technicians carried out:</p>



<ul class="wp-block-list">
<li>Visual inspection of the internal drive components.</li>



<li>Cold testing.</li>



<li>Firing tests.</li>



<li>Dyno testing.</li>



<li>Additional wiring and testing of the dumping function using bulbs.</li>
</ul>



<p class="wp-block-paragraph">Throughout the workshop testing process, the <strong>customer-reported overheating fault could not be reproduced under workshop test conditions indicating that the fault was rather with the customers water cooling lines.</strong></p>



<p class="wp-block-paragraph">The drive operated on the dyno without overheating. <strong>Testing found no evidence that component replacement or major repair work was required.</strong></p>



<p class="wp-block-paragraph">This distinction is important: the customer had reported an overheating problem in service, but under Motion Tronic’s workshop test conditions, the drive did not exhibit the same fault.</p>



<h3 class="wp-block-heading"><strong>Testing Before Recommending Replacement</strong></h3>



<p class="wp-block-paragraph">This case highlights an important part of Motion Tronic’s approach to industrial electronic repairs: <strong>diagnose first, repair only when necessary</strong>.</p>



<p class="wp-block-paragraph">Rather than automatically replacing components based solely on the reported symptom, our technicians tested the drive to establish its condition under workshop test conditions.</p>



<p class="wp-block-paragraph">Additional testing of the dumping function was also carried out before the unit was completed and prepared for return.</p>



<p class="wp-block-paragraph">The results provided no evidence during workshop testing to justify component replacement or a major repair.</p>



<h3 class="wp-block-heading"><strong>The Result</strong></h3>



<p class="wp-block-paragraph">From receipt on <strong>11 August 2026</strong> to completion on <strong>12 August 2026</strong>, Motion Tronic completed the inspection and testing within one working day.</p>



<p class="wp-block-paragraph">Most importantly, the customer received a professionally assessed and tested drive without being advised to undertake component replacement or major repair work that was not supported by the workshop test results.</p>



<p class="wp-block-paragraph">Although the <strong>reported overheating fault could not be reproduced under workshop conditions</strong>, the diagnostic process provided valuable information about the drive’s tested operating condition and helped avoid recommending an unnecessary replacement based solely on the reported symptom.&nbsp;</p>



<p class="wp-block-paragraph">For manufacturers relying on critical motion-control equipment, accurate diagnostics can be just as valuable as the repair itself, helping to reduce unnecessary expenditure while giving maintenance teams better information on which to base their next decision.</p>

<p class="wp-block-paragraph">A printed circuit board (PCB) from an automotive component manufacturing facility was received after suffering extensive track damage. Initial inspection revealed that a previous repair attempt had been carried out incorrectly, resulting in burnt PCB tracks when the unit was powered up. Rather than replacing the board, <a href="https://motiontronic.co.za/">Motion Tronic </a>successfully restored the damaged circuitry, allowing the equipment to return to service quickly while avoiding unnecessary replacement costs.&nbsp;<br></p>



<p class="wp-block-paragraph"><strong>The Challange</strong></p>



<p class="wp-block-paragraph">The customer reported that the PCB had burnt tracks and was no longer operational. During inspection, our technicians found evidence of an unsuccessful prior repair that had compromised the integrity of the PCB. When power was applied, the inadequate repair caused the tracks to overheat and burn, leaving the board unreliable and unsafe for continued use.&nbsp;<br></p>



<p class="wp-block-paragraph"><strong>The Repair Process</strong></p>



<p class="wp-block-paragraph">The PCB was thoroughly cleaned before the damaged tracks were carefully reconstructed using solid-core copper transformer wire to restore the original current-carrying paths.
